Old Harleys mark their territory, but the drip rarely starts where it lands. Ten minutes with degreaser and a torch before ordering saves buying three gaskets to fix one leak.
The two leaks that define Evolution ownership (1984–99 Big Twin, and the Sportster boxes even longer) are oil weeping at the cylinder-to-case joint and seepage from the rocker boxes. The base-gasket cure the forums settled on years ago is to bin the paper and fit rubber-coated metal base gaskets — James is the name repeated most — because paper gaskets there can blow out entirely. Rocker boxes are subtler: the gasket fails because the box itself warps, so the lasting fix is a silicone-bead gasket set plus flattening the cover on abrasive paper on a flat plate, tightening evenly in a pattern. A new gasket on a warped box leaks again by autumn.
Sportster three-piece rocker boxes (1986–90 especially) are their own small industry — do the umbrella valves while you are in there, and never crank one corner down first; the boxes crack.
Oil at the bottom of a Twin Cam outer primary gets blamed on the cover gasket, but there are six candidate sources: the gasket, the derby cover, the drain plug, the starter seal, the inner-primary bearing seal, and the transmission main-drive seal behind the sprocket. An inner seal leak runs down the inside and pools at the gasket line, mimicking a gasket failure perfectly. Degrease, ride, and trace it uphill before parts-cannoning — the gasket is the cheapest suspect but only occasionally the guilty one.
On the derby cover itself: the manual says replace the gasket every time, and half the internet reuses the modern rubber-on-metal one for years. Both are telling the truth. If yours is dry, uncracked and goes back the same way round, it survives reuse; they cost little enough that keeping a spare in the toolbox ends the debate. What actually wrecks derby covers is the fastener, not the gasket — it is an inch-pound spec into aluminium threads, and a confident hand with a foot-pound instinct strips it.
Twin Cam head gaskets split by bore, not by badge: the 88 and 96 share a gasket family, the 103 takes its own larger-bore gasket, and Twin-Cooled engines are different again — so "Twin Cam gasket set" is not enough information, and a 103 kit on a 96 is a comeback. Milwaukee-Eight follows the same logic (107 and 114 bores differ, big-bore conversions take their own gasket). Multi-layer steel (MLS) construction — several embossed stainless layers — needs less clamp load and distorts the bore less, making it the default on high-compression builds.
Evo kits carry era splits too (1984–91 vs 1992–99 Big Twin; Sportster kits split several times between 1986 and 2007). The year matters as much as the engine.
The best-selling items in this section are not dramatic: O-rings and single cover gaskets, bought alongside a service. That is the honest shape of gasket work — most of it is a few pounds of material stopping a leak that looks like a hundred-pound problem. Athena's complete sets dominate the shelf because a full top-end or motor set costs little more than the three gaskets you know you need, and having the rest on the bench mid-job is worth the difference. Early Milwaukee-Eight owners (2017–18) chasing rocker-box seepage should make sure they are fitting the updated revision of the gasket — the first issue had a known weep, and Harley revised the part.

Spiralgewickelte Kupferdichtungen sind bei Aftermarket-Krümmern die erste Wahl — sie passen sich kleineren Unebenheiten der Dichtfläche besser an als die gequetschten OEM-Dichtungen und sind wiederverwendbar, wenn Sie die Krümmer zur Wartung abnehmen. Achten Sie auf den Kanaldurchmesser; manche Krümmer im Dyna-Muster nutzen ein Maß, das eine schlichte OEM-Dichtung nicht sauber abdichtet.
Der OEM-Satz 34901-07 ist aus gutem Grund der Standard — die Silikonraupe auf der Deckeldichtung ist auf das spezifische Primärspaltmaß des Twin Cam ausgelegt. Die Primärdichtungen von Drag Specialties sind eine solide, günstigere Alternative, doch manche Schrauber tragen zusätzlich etwas Hylomar auf die Deckelfläche auf. Wenn Sie bei einer unangenehmen Primärarbeit null Ärger wollen, sind die paar Pfund Aufpreis für den OEM-Satz gut angelegt.
Ein rußiger schwarzer Ring rund um den Auslassflansch — meist zu einer Seite versetzt — deutet fast immer auf die Dichtung hin, nicht auf den Kopf. Defekte Kopfdichtungen zeigen sich als Ölaustritt zwischen Zylinder und Kopf, nicht an der Kanalfläche. Reinigen Sie die Stelle, fahren Sie die Maschine auf Betriebstemperatur und prüfen Sie erneut: Ein Dichtungsleck lagert schnell frischen Ruß ab.
